where do you get the outer box ..is there a ready made rifle sized box out there or do you measure what cardboard you have available to make one ?

I sometimes get rifle boxes from a local gunshop. Every manufacturer has slightly different size boxes so you can often find two that fit together. If your lucky you can get the outer shipping box from a dealer's rifle order and just chop it to the size you need. They just toss them out anyway. Also try ski shops for long boxes to chop to rifle size.

For pistols I just search through boxes at work and find a pair that fit my needs.

I've been making all the rifle outter boxes for shipping for all over Canada. Use glue gun and lots of tapes, it's almost like water proof ....
